Simple fix: terminals looked tight but weren't
THE QUESTION
I spent two days on a no-start. Turns out my battery terminals looked tight but were not making good contact. What is the most common 'looks fine but isn't fine' problem you see?
MIKE'S ANSWER

More than you'd think.

Some of the hardest vehicle problems to diagnose are caused by components that appear perfectly normal during a visual inspection but fail when they're actually tested.

That's why experienced technicians rely on measurements—not assumptions.

Battery Terminals

This may be the most common example.

A battery terminal can:

Feel tight.
Look clean.
Show battery voltage.

...and still fail to carry the hundreds of amps needed to crank an engine.

Corrosion can develop between the terminal and battery post where you can't see it, or the terminal may be slightly loose even though it won't move by hand.

A simple voltage drop test during cranking often reveals the problem immediately.

Ground Connections

Ground straps are another frequent culprit.

They may appear:

Clean.
Tight.
Rust free.

But corrosion can exist between the ground eyelet and the metal surface underneath.

Just a small amount of resistance can create:

Slow cranking.
Charging problems.
Sensor faults.
Transmission complaints.
Intermittent electrical issues.
Fuses That Look Good

I've seen plenty of fuses that appear intact until they're tested.

Hairline cracks in the fuse element or poor contact inside the fuse box can interrupt power even though the fuse looks perfectly normal.

That's why we verify power on both sides of the fuse—not just look at it.

Wiring That Breaks Inside the Insulation

Sometimes the insulation looks perfect while the copper conductor inside has fractured.

The wire may make contact until:

The engine moves.
The steering wheel turns.
The harness flexes.
Heat causes expansion.

Those intermittent failures can be some of the most frustrating problems to diagnose.

Connectors That Aren't Fully Seated

Modern electrical connectors often make an audible click.

Unfortunately, one click doesn't always mean they're fully locked.

I've found connectors that were almost connected—but not quite.

The result?

Intermittent sensors, communication faults, and drivability problems that come and go.

Internal Cable Corrosion

Battery cables can corrode from the inside out.

The outside of the cable looks perfect.

The insulation is intact.

But inside, the copper has turned green and the cable can't carry current efficiently.

That's why current flow matters more than appearance.
